Eric A flew another hour around the field. No leaks from previous adjustments of Prop Gov and Left PMag. Fuel line is secure but spider inlet leaks. Probably the cause of the previous blue spot on upper cowl.

Eric A took 819EJ up for the first time. One hour over KATW with minor squawks. Elev. trim switched backwards. Simple fix in VPX-Pro. Fuel leak at the firewall fitting when boost pump is on, pressurizing the line. Not a simple fix.

This was supposed to be interior work but I noticed a blue halo around one of the rivets on top of the wing near the fuel sender. VERY slow leak that didn't show up with bubbles or gas in the tank. Just guessing that all my climbing in and out from the front of the wing stressed the connection enough to break a too thin seal.
Placed and glued up the rear vent tunnels into the rear interior panels.
Spike and I removed the cowling and I tightened up the exhaust supports. We set the last missing rivet next to the wing root.

Eric Trace and I attached root fairings, checked connections, nuts/bolts. Eric updated G3Xs did Weight and Balance. It's a little on the heavy side which we fully expected with a full leather interior. Tried to calibrate the magnetometer but there was a nasty whine on startup (first start with the cowl on) Turns out I didn't trim one of the baffles enough and it sliced into the inner surface of the cowl.

Spike and I wrestled the cowling into place. Inlet fabric seals are a little large and require much persuasion. Nose gear leg fairing pushed rear bracket out of line so bottom cowl cutout (schnozzle) wouldn't fit. Modified gear leg fairing and now all parts are happy.
Pulled seats out in preparation for rigging the ailerons on Sat. Much harder than installing them. Put center console back in place

Removed wing root fairings in prep for rigging the ailerons this weekend. Installed access panels with SS Torx screws. Metal duct tape on gaps between baffles and engine case. Tried to make a fiberglas cover for the engine mount holes. Disaster.
 
Oct 03, 2023     Re route tail strobe - (6 hours) Category: Tail Feathers
Wing tips are held on by 42 SS screws. SS is not nearly as tough as carbon steel. 42nd screw snapped off in the nutplate. Removed screws from wing tip, drilled out nutplate, attached new nutplate, re-attached wing tip. Re-routing tail strobe means detaching rudder, drill 7/8ths hole in bottom fairing to enable 7/16th hole through solid bottom rudder rib through which to fish re-routed strobe wire and into which to place a snap bushing. Forgot covers for first set of environmental splices. Second set pulled off when squeezed through heat shrink. Finally used crimped butt splices. Reattached Rudder.

Opened holes in bottom of FAB, glassed 3/4" pex cut in half to form tube attachment.

While Trace and Eric did the real prep, I re-installed kill switch which had come loose during wire bundling, added 10 quarts of oil to crankcase and watched Eric time the mags. Adjusted control cables, took all slack out of TQ to allow full travel of throttle and mixture. Eric removed the spark plugs and gapped them. Reinstalled after cleaning off pickling oil. Spike and I Installed Pilot seat so Eric could do the first start. Trace and I were on fire extinguisher duty.

Attached rest of wing root fairings. Attached access panel with aileron trim motor. Lengthened pitot tube hose. Installed P side front interior panel.
 
Sep 29, 2023     Routing rear headset jacks - (3 hours)       Category: Avionics
Tied down rear jack bundles in center console. Attached L bottom wing root fairing. Spike and I installed Co-P seat. Tightened bolt in Co-P stick. Covered firewall holes.


 
Sep 28, 2023     Fairing Install - (5 hours) Category: Empennage
Installed empennage fairing. Third to last SS screw broke off in a very stubborn nutplate. Could not budge broken end of screw. Removed fairing to get better grip. No joy. Drilled out nutplate. Riveted new one. Re-installed fairing.
Same thing happened yesterday in the wingtip fairing nutplate. Drilled it out and replaced it.... with an 8-32 nutplate. Drilled it out and put the correct one in.
Installed Co-P stick.
Tidied up behind panel.
Finally got the fuel pump to accept my card. Put a gallonish in each tank. No drips so far.

Installed P-side lap belts because I finally got the correct bolts. Finished installing fasteners in front seat panels. installed front carpets and tunnel cover. Luxuriated in back seats for several minutes.

Adjusted P-side panel to fit. Installed interior side panels. Installed baggage bulkhead corrugations and overhead cosole rear cover. Installed rear carpets and seats. Oiled air filter and installed. Installed cotter keys in flaps.


 
Sep 25, 2023     Side Panels - (3 hours) Category: Interior Finish
Wrestled P side panel into place. IYKYK. Started at the front installing screws. Nutplates in panel have nothing behind them so screwing into them is a challenge, especially when the nutplate is too deformed. Got all the way to the back only to find that 3 of the holes that are shared with the back side panel already had screws in them. Reversed the whole process, removed the panel, removed the screws, replaced the panel, replaced the screws except for one that just won't go. Co-P side I tapped all the nutplates and slid the panel in properly. Went much more smoothly. Installed interior finish panels on Co-P side.
Tightened up P side passenger seat belt anchor. Had to crawl into tailcone while Spike held the nose down.

Removed 5 nutplates from wing tip, installed Archer antenna and replaced nutplates. Secured rear scat tubes w/ zip ties. Installed left side panel and seat front panel.

Eric updated G3Xes, secured wiring behind baggage compartment and in tunnel, tightened all nuts firewall forward, added fittings to antenna cables. We riveted backer plates in place and attached antennas. I secured wires and antennas behind panel, disconnected TQ cables so we could clean out tunnel. Re-attached scat tube for front heat after shortening wire coil. Counter sunk holes for Com2. Attached tunnel cover. Re-connected TQ cables to tunnel cover.
 
Sep 23, 2023     Redoing antenna backer plates - (3 hours)       Category: Avionics
Eric and Trace showed up in their -10. Propeller swap showed that theirs has a vibration issue. Still so smooth. Went for a ride and got .1 hrs stick time!
Removed backer plates and cleaned off RTV. Clecoed new, larger xponder backer in place and countersunk. Removed Com2 antenna and backer plate. Drilled rivet holes.

Installed backer for Com2 antenna and installed antenna. Same for x-ponder antenna. Tapped nutplate for last screw in door hinge. Installed last screw. Sanded down filler around top corner of Co-p side window.

Finished pin blocks by adding epoxy filler to gaps, sanding smooth. Doors are WAY easier to operate now that the pins and blocks are aligned. Started on com2 antenna. Have to remove Co-P seat rails.
 
Sep 20, 2023     Door Pin Blocks - (3.5 hours) Category: Fuselage
Epoxy held the pin blocks in position. Drilled bolt holes and bolted P-side block in place. Installed rubber boot over alternator cable lug. Found 1/4" snap bushing on the tarmac, drilled access hole, installed bushing, ran L fuel qty wire, added ring terminal and shrink wrap and connected L fuel sender. Epoxied Co-P pin blocks in place. Trace picked up the prop to use in diagnosing their 10's vibration at 1600 RPM.

Tabs on the aileron push rod were not in the correct spot. Disconnected and removed push rod. Drilled out rivets holding tabs and relocated them to the correct position. Reinstalled push rod and attached trim motor springs. Never want to touch those springs again.
Door pin blocks worked perfectly in glued position. Removed glue and reinstalled with epoxy/flox. Problem was alignment which was hard to diagnose until I removed the screws and let the door pins locate the blocks.

Installed snap bushing in wing root and ran fuel sender lead, terminated and attached. More work on L door pin blocks. Could not get latch to work smoothly. Finally put pin blocks on door pins sans screws, closed the doors and glued the blocks in place.

18 hours between Eric and me. He re-terminated the sticks with d-sub connectors. Test ran everything. Set ranges for CHT and EGT in the G3X. Connected the R wing tip. Connected the aileron trim servo. We ran the OAT to the first access panel in the left wing which involved cutting it at the wing root and splicing it back together once it was in place. I worked on fitting the left door pin blocks. Ring terminal on the alternator cable and the wiring of the engine is done. Tested the strobes, landing, taxi and position light.

Ground off interfering material from door pin guide blocks on Co-P side. Door closes but it's a struggle. Started on P side. Riveted ELT ant. bracket to OH access panel, installed ELT antenna into OH. Will fab and run coax cable to ELT on Sunday.

Got the wiring schematic from Paul at Flyleds, connected the tail strobe and fastened in place. Spike and I fished the service loop for the pressure sensors through the firewall. Sealed the wiring harness at the firewall with the fire sleeve and hi temp RTV. Found the access panel in the overhead console will hold the ELT antenna. Tomorrow's project: Fab a bracket and attach it to the access panel. Tried out the cabin lights

Connected alternator lead w/ environmental splice, tidied up wire harness bundle at the firewall, connected flap position sensor. Investigated locations for ELT antenna. Looks like it will fit in the overhead.
 
Sep 11, 2023     Adel Clamps!! - (3 hours) Category: Engine
Clamped R side wires to engine mount. Replaced loose hi-temp clamp with DWG on left side. Met with Joe N. to discuss what DAR looks for and how to prep for inspection. Decided to locate ELT antenna in overhead console. Eliminated R aileron rub.

Re-routed alternator cable and lead to run along the starter cable. Cut off most of the lacing cord and replaced with zip ties on the left side. Re-routed sensor leads to eliminate big loop that interferes with plug wires. Ran control cables to quadrant.

Sanded bottom rudder fairing. Attached chafe guard (1/4 vinyl tube) to through hole in VS spar, spliced extension to tail strobe wire and ran it through the rudder. Re-attached rudder. Sanded birthmarks on R aileron.

Completed replacement of rudder stop per Service Bulletin 00002. Drilled out old bracket and stop and replaced with updated version. Reattached VS. Stripped some of the tail strobe (shielded) wire. Will have to extend it to reach the strobe. Removed strobe from fairing but in the process I completely stripped the screw holding it on.

Couldn't get proper thread on push rod so I scuffed the end with 100 grit paper and used JB weld. Installed pushrod to complete Flap Position Sensor.
 
Sep 05, 2023     Flap Position sensor relocated - (3 hours) Category: Controls
Could not make geometry work under flap torque tube cover so, back to the original plan of a bracket mounted to the side of the tunnel. Fabbed bracket and all parts attached. Just need to add threads to one end of the connecting rod (from an RC plane) and make the electrical connections. Sanded down "birthmark" repairs.

Investigated position sensor geometry. Still not quite right. Epoxied Tail strobe backer in place. Filled small dents in wings and ailerons. Added fire sleeve to R-side firewall penetration.
 
Sep 03, 2023     Fuel pump overflow tube - (4 hours) Category: Engine
Yes, 4 hours to install fuel pump fuel overflow fitting and hose. Had to remove 1/4" Adel clamp from Alt air cable and replace w/ 3/16" so I could use 1/4" on overflow tube. First had to get ferrule into tube. Heat didn't work (found that out after 45 minutes of wrestling with it.) Eventually drilled tube end #30 AND heated it. Still have to reattach fuel line that was detached because it was in the way. Replaced cap screw on Flap Position Sensor mount with round head screw.

My airport badge expired so Spike escorted me to the hangar and stayed for the entertainment. Tightened Adel clamp on starter cable, routed alternator lead, trimmed and attached alt air cable, drilled aft bulkheads for snap bushings, installed bushings and ran wire through aft bulkheads, attached spade terminal to p-mag ground leads and attached it to the ground block.

I attached flap position indicator, cleaned up hangar, detached rudder so I could run tail strobe lead through impossible to drill holes, detached VS so I could drill impossible holes, secured Alt-air cable, attached main fuse block, Eric connected starter, finished starter cable, p-mag m-pressure lines, p-mag leads, re-pinned Roll servo d-sub connector.

DD&Ded gap covers, tapped holes in skin/longerons for #6 screws. Spike and I riveted the last two nutplates in the fuselage skin. Secured starter cable with @%@#$%^ Adel clamps. Replaced 2 Nylock nuts with steel lock nuts which was 2 more than I had patience for. Secured Alt Air cable with Adel clamps and snap bushings.

Final trim/sand of empennage fairing. Triangulated and drilled screw holes #40. Filed edges and corners of ailerons.


 
Aug 27, 2023     Aileron bracket fixed - (3 hours)       Category: Wings
Rivets in the aileron bracket angle were not my best. Drilled them out and re-riveted the bracket. New rivets are much nicer. Installed radios in panel and transponder in the back. Tied up AOA/Pitot tubes.

Installed and connected G3X screens, AP head, G5 and GTN650 and connected pitot, AOA and static lines. Tested Pitot and Temp Sensors and all showed a reading. Eric A. connected "Red Cube," oil temp sensor and P-mag cables. Have to twist and re-clock left P-mag. Fished Roll Servo cable to panel. Eric found a couple rivets in critical areas that need to be redone.

Morning was unproductive. Spike and I fished the elevator trim cables through the empennage and connected them to trim tabs. Added more Adel clamps to engine wiring. Peeled off the last of the vinyl from the windows. Tried to reconnect P-side stick molex. They are garbage! No way to get the pins to line up or stay in the housing. Looking for an alternative.

Pulled wires for wingtip lights, aileron trim in R wing. Fabbed standoffs for top plug wires. Dropped SS screw down between cyls 2 and 4. SS is significant because it couldn't be fished out with a magnet. So I improvised.

Connected 4 and 6 temp probes to leads but did it in reverse order which bunched up the wires back to the firewall.
 
Aug 20, 2023     Connect Pitot and Regulator - (6.5 hours)       Category: Wings
Found pitot temp discrete and ran it to wing root. Spliced more wire to make it run to pitot. Connected pitot power and temp sensor. Rerouted pitot heat control wiring to wrap around bell crank mount. All work done through inspection port. Connected cyl #2 temp probes.

Eric A demonstrated Molex connection and showed me which connections to make and which wires are extraneous. Did a walk around and pointed out areas that need attention, ie: elevator drags on something, needs to be diagnosed/fixed. Same for ailerons. Found pitot heat discrete and described its installation.
I finished terminating 2,4 & 6 bottom plugs. Also connected leads to molex connectors and connectors to sensors.

Spike and I cleaned out the hangar and got rid of extraneous stuff. (jack stands, pvc pipe, ramps) We set 2 loose rivets in the bottom wing skins. Getting the tungsten bucking bar in position took at least 20 minutes.
Attached terminals to complete bottom plug wires for 1,3,5.

Disassembled pushrods and reassembled in proper positions. Verified neutral positioning of both ailerons which involved attaching the left flap. Fabricated stand-offs for plug wires and mounted wires using high temp cable ties.


 
Aug 16, 2023     L wing and aileron - (6 hours) Category: Wings
Dan-O, Spike and I attached left wing and aileron. Torqued attach bolts with adapters borrowed from Tom R. Started to tie up wires to right wing. Found aileron trim wire in right bundle but aileron trim is in left wing. Need 2 more standoffs for plug wires and then I can finish attaching terminals.

Attached aileron. This is WAY more complicated than it sounds as both ends require multiple washers to be inserted in impossible to reach places. Getting the aileron properly adjusted requires the flap to be installed and then removed. Proper positioning of the aileron is determined by placing a jig against the spar inside one of the inspection panels.
Finished routing plug wires. Now to attach terminals.


 
Aug 15, 2023     R Flap attach, Connect elevators - (4 hours) Category: Wings
Connected push rod to elevators. Counterbalance arms are ~3/8 out of alignment. Spike helped me do the install at the elevators. I had the front hardware in back and vice versa. Had to remove and start over. Finally got both ends attached. Went back to R flap. Was sanding down the inside edge with the flap on a work table outside the hangar. Decided to preclude wind damage by moving the project into the hangar. Flap was sitting on the table when I ran the wing into it. Got the dents I was trying to avoid.

Drilled, deburred, dimpled and riveted nutplates to tanks.
Fabbed standoff and mounted 1 3 5 plug wires.

Spike and I attached the right wing. Locator pins resisted but Main Bolts slid right in. We also attached the elevators and rudder.

Spike and I disassembled the paint booth. Stacked the wood in corner for later. Place looks emptyish. I installed the other 2 door pins and Locktighted all of them.


 
Aug 11, 2023     Plane Around Door Pins       Category: Fuselage
Cut off Van's door pins by 2". Tapped rods with new tap because all 3 of my 5/16-24 taps were too big. New tap has narrow shaft that allows deeper cut. Installed Co-P side pins. Rear pin wasn't clocked properly so I had to grind the end of the rod. Ground too much the first time so I went slower the second revolution and got the pin in place.
Routed some of the wiring on the Co-P side


 
Aug 10, 2023     Boost pump wired - (3 hours) Category: Fuel System
Tied boost pump lead to brake line with rescue tape. Connected boost pump with RayChem environmental splice. Stuck leads to side of tunnel with adhesive cable tie anchor.
Fabbed stand-off for plug wires in engine bay.
Drilled, deburred, dimpled and riveted patch to top of tunnel cover.

Tom (A&P) owner of RV-7 in next hangar answered many questions re: wiring and paint. Gave me some Raychem splices.
Cut patch for hole in tunnel cover.

Attached baffle fabric to Co-P side intake. Fabbed standoffs for plug wires. Attached same to engine mount and baffles. Ran plug wires to plugs via standoffs and cable ties.

Repaired hole where screw pullet through C-side inlet. Added cabosil to holes in Nose Gear Leg Fairing (NGLF)
Silicone under gap fabric on the P-side intake.
Secured ground wires to subpanel.
Mocked up wire runs on Pilot side.

Found some flexibility in fairing mount process and it fit without further modification. Mini panel brace interfered with placement of Alt Static. Drilled out forward rivet and moved forward attachment point to middle of mini panel
 
Aug 03, 2023     Nose gear leg fairing - (2 hours) Category: Landing Gear
Fairing pushes rear mounting bracket out of position so schnozzle screw holes don't line up. Trimmed fairing but not enough yet so more trimming tomorrow.
Got quote from Federated for Paint 8P8 Toyota: $850/gal including reducer and clear coat. They said I need bigger compressor.

Modified Mini panel brace to fit, reinstalled Mini panel and eyeball vents. Vent reinstall went much better with "stork" (90degree bend) needle nose pliers to hold nuts in place. Tried installing interior side panel but vent interferes.

Installed Panel only to find that the Alt Air mini panel brace had pushed the panel frame 1/8 inch out of line. Drilled out mini panel brace rivets.
Added epoxy to low spots in intersection fairings and filled extra holes in Nose Gear Leg fairing.

Drilled screw holes in leg fairing, attached nutplates to gear, attached nose gear leg fairing. Tried various routes for Alt air cable. Nothing works well.

Pulled panel, fabbed mini panel for alt air cable and alt static toggle, attached panel and braced it.

Sanded intersection fairing too thin in a spot. Added several layers of glas to affected area. Sanded fuselage cabosil spots. Decided on locating Alt air and Alt static under panel next to center column.
Rec'd new hinge for nose gear leg fairing, drilled, deburred and riveted in place. Much better than 1st attempt.

Attached terminals to Mag end of plug wires. Much more time consuming and painful than it sounds.
Sanded intersection fairings; added a coat of cabosil on low spots.


 
Jul 27, 2023     Boost pump Grounded - (4 hours) Category: Fuel System
Attached ring terminal to boost pump ground and bolted it to airframe. Power will be an environmental splice.
Sanded intersection fairings. One more coat of cabosil should be enough.
Attached blast tube to bottom of front baffle, rear heat scat tube to engine mount and fuel line to block with hi-temp silicone RTV.

Watched Ed Kranz' video because the plans for this part are insufficient. Finally understood the arrangement. Installed exhaust hangers. Routed wires on P-side. Added layer of cabosil/epoxy to intersection fairings.

Saw many examples of fairings at the show. Sanded some recent cabosil additions. Ordered new hinge, Bogie Bar and Instrument ground school.

Walked the RV-10s again. Many with 1000+ hrs. Found a few ideas for locating Alt Air and Alt static. Saw plug wires routed under #s 1,3,5. That solves many issues. Will prolly do it.

Walked the Homebuilt Camping and RV-10 patch. Lots of top notch examples. Many intersection fairings like mine. One that attached the leg fairing to the intersection fairing. No idea how he attaches it.
Got back and fabbed and mounted the Co-P side eyeball vent mounting plate.
There must be 50 Cirri at Appleton for the show.

Fabbed new bracket from .063 stock, riveted in place and mounted P-side eyeball vent.
