The rib flange is made 90 degrees with this flange adjust tool. It is bolted to the table and the flange is sequenced under the hammer handle. The next one I make will have a longer handle.

Cutting 1/16 capstrips from 12 foot sheet of 2024 with a different saw blade. This thin kerf wood blade is use to cut a thin slot in a 2x4 that will hold the 1/16 strips so that the edges can be deburred. This blade was not meant for a table saw but it will fit in a table saw for cutting the thin kerf slot.

The portable saw was modified my rewiring it to run of a 12 volt car battery. The saw is light enough to handle while cutting long strips from the 4 foot by 12 foot sheet of 1/16 2024

There may be the need to square up the C channel at the web splice to make a tighter fit. Also there is a very small amount to cut off from the full 8 foot C Channel Web.

The 1/2 inch up cut is the most important for making MDF tooling, and cutting several rib blanks all in a single pass. This bit did the rough cut of all blanks and lightening holes in ribs before the flange was bent.

The 1/4 inch was only used while making some of the pocket ribs.

Routers are dangerous. Metal -hot metal- goes everywhere. The upcut pulls chips into the router and away from you. That is good for you and bad for the router. I modified my router so that the holes were blocked. I also used a vacuum to pull out as much as I could. Chips still go everywhere.

One last important observation is that even if you use a router table it will grab the work and pull it out of your hands. The key to this is that you must never try to trim more then a radius of material. In the case of the 1/2 bit, if you try to trim 1/4 or more it will certainly pull away from you. If you use less then the radius of the bit you can slowly and controllably remove metal safely.

1/2-13 bolts have holes drilled in them to be used as bushings. Drill rod inserts are used to line up #40 holes before being clamped with vice grips. Drill rod is removed and #40 hole is drilled out to what ever size (bushing,drill rod) pair is used.

Aluminum insert machined to be with of capstrip and also clear spar flange. Threaded for 1/2-13 bolts. Also several holes drilled to help with aluminum shavings while drilling.
