While riveting on the last wingtip rib, I discovered that, for some reason the wingtip countersinks are somewhat ugly. I decided to fill them with flox and re-countersink. To avoid filling the holes (back drilling access is non existent), I put some waxed rivets in from the inside.

I cut the bubble in two and taped them to the wingtips. It was a little tricky as before the lens properly nest in the joggle it's difficult to judge the fit.
I used the tin snips for all the rough cutting, the lens is actually pretty soft. I figured out that if I cut to 1/16 from the marked cut line, I could get one side (upper or lower) to fit pretty well, then I sanded until the other side popped in.

The second try went great.
The secret is to avoid any twist in the first place, but just in case: don't drill all the holes in the tip for the rib and to not countersink the tip. You might need to reposition the rib and close the old holes when de-twisting the tip. If you end up with no twist it's just a matter of drilling the remaining holes.

The results are in. It's a good-bad-good news situation.
Good: One tip became perfect.
Bad: The other still have twist.
Good: As I had to re-split one of the tips, I soon discovered that the flox I put in made it extremely strong. I used 4 times as much time to split it the second time than the first.
I think there were basically one strip of fiberglass, some epoxy and gelcoat holding it together originally. So no worries in weakening the wing.
The white portion is the flox I put in.
If the twist is large it seems you have to use clecos to keep in place while curing.

I split the tips to adjust the twist. The only way to move the eh... tip-tip, is to split the outer portion about 1/3 of the cord.
I guess I could made more attention to twist when I drilled it (instead of the flange), but I think in any case it would have moved a little when riveted.
Before, the tip-tip swayed to the right.
I used two angles to hold it in place. I will glass it in position tonight.

Finally got to the stage that I can trim the trailing edge. I wanted to wait until they were riveted to their final position, clecos gave too much flex. They varied from 1/4 to 1/16 from elevator trailing edge.
I used a belt sander and I looks like I barely got into the fiberglass, it was mostly gel coat and they didn't split. I'll have to split both of them as they had some twist.
Wingtip rib is not riveted because I need access to the trailing edge from the inside to add flox for strength.

I am now mostly done with the wingtip fitting following Bullocks write up.
There are a few things I would have done different. For example when cutting off the strip that later is used as a spacer, I would leave more of it on the tip. Right now it is tricky to insert the tip into the wing, it tends to snag the skin edge. I expect it to get worse after painting. It was not an issue when things where clecoed as the assembly had some flexibility in both the wing and top. But when riveted it firms up and the flexibility is much less. There are two ways of solving this:
1. Have basically no material sticking into the wing skin. I don't like that solution, even with the P4 hinge providing I nice, clean backing, the opening would have been too big.
2. Have more ‘flange' material. This will serve both easier insertion and a better looking glass/aluminum transition.
One of the challenges is how precise the cut off is done and how much material to leave for the spacer. It has to have enough material to support countersinking and not to crack during riveting. A very thin cutting blade could accomplish this, but making a separate spacer is another option. It can easily be checked adjusted while having both hinges on the tip and the thickness can be made to match the existing spacer. In best base, the sweet spot found, but I didn't find it:
Unfortunately, I ended up with too little and had to add back material. Trying to shape that edge afterwards was not easy.

I asked on VAF how much gap is recommended between wingtip and skin, but didn't get any answer.
I decided to use one of my small files, which is about 3/64 wide, to create an even gap. If it is too small the painter can make it wider.
I will look around on the RVs at Oshkosh a week from now.
The tips fit pretty well, just a few spots that need filler. The top of the wing came out better than the bottom for a change.
On top of the wing I will in any case put a thin layer of aeropoxy light, just to make tip and skin 100% in perfect level.

Drilled the one set of hinges to the wingtip and measured the offset needed to get the rivet line positioned. I then back drilled the portion of the hinge that will end up on the tip itself.

Drilled the hinge to the wing tip. First I match drilled the -4 hinge. I then measured from the match drilled holes to the center of the -3 hinge and transcribed that line to the wing tip. I copied the positions from the first row of holes to the transcribed line. Last stage was to match drill the -4 hinge.

Afterwards I did some small trimming of the hinge and started to cut off the flange of the wing tip. The cut off will be used as a spacer when the -4 hinge is riveted to the wing skin.

I clecoed it all together, lubed the hinge ping and mounted the wing tip. It went surprisingly well, strangely enough the top hinge with more curve to it went easiest.

Drilled the left wing tip to the wing. Having the foam in place made the setup pretty solid.
In addition to the pre-punched holes, I added one extra hole between each pre-punched on the advice from other builders using the hinge method.

Up to now, I have only rough cut the tips in order to clear the ailerons. When I have them installed I will make the clearance according to Van's instructions.

As I was happy with the fairings for now, I started with the wing tips. I plan to use hinges to attached them, but first I need to drill them to the wings.

I needed to remove about 5/64 from the fiberglass flanges to get them properly seated. There is also a few cut outs for aileron hinge and skin brace. I mounted the aileron to check the alignment as I hear some of the tip comes with 'built in' twist.

The tips are pretty flexible so I inserted foam to keep their shape. When inserted they stayed in place by themselves and they fit really good and had no twist. They were a tiny bit too long, but that is easily fixed.

I'll to the hinges another day, I did discover that I do not have enough hinge material, I think I used one of the ones I bought a few years back for the flaps.

I decided to add a panel for pitot access. It was too difficult (impossible) to tighten the AN fittings for the pitot plumbing and also difficult to get the wires secured,
Van's support said it was OK as long as the double was dimensioned right. I assumed the simplest way was to copy the dimensions of the stall warner panel, so that's what I did.

I started by duplicating the panel itself, then I taped it at the location and match drilled the double and panel. I separated the panel and double and clecoed the panel to the skin, transferred the outline of the panel onto the skin. Then it was just a matter of cutting out everything inside the line. The result was a perfect fitted panel to the opening. I trimmed 3/64 to allow for the future paint.

I forgot to put the last rivets in the flap hinge yesterday. It was easy-peasy-squeezy.

Finished off the left wing bottom skin. Even with the pitot/AOA plumbing and the pitot stiffener it went pretty quick. I needed a few breaks to get the blood circulation in my arm re-started (it just about fit into the wing ribs lighting holes).

After I finished, I ceremoniously removed the blue vinyl and wiped the wing off with MEK to remove the red paint.

Started riveting the last skin on the left wing. It went much quicker than the right wing, the spar spacer worked like charm.
 
Apr 05, 2018     Brace for pitot wiring and stall warning wire - (2.00 hours) Category: Wings
Before closing up the wing there are a few things I need to do.
- Securing the pitot heat wiring
- Securing the stall warning wiring

The stall warning was easy as it is a single wire. The pitot heat is a bunch of wires going to and from the regulator unit. I didn't want anything close to the aileron bell crank so I ended up making a brace in the next bay over.

With fresh attitude I attacked the last rib. This rib is very tricky with it's flexing, it were not the best looking rivets, but I was able to finish.

It would have been easier with two extra hands, but is it definitely not too bad.

Tried to finish the wing, but ran into issues with the last rib. The outmost rib seems to have a little more flex than the others, I guess it has less support.

I didn't want to continue and make things worse. I'll give it another go tomorrow.

Continued the right wing riveting using the same process as yesterday. Made good progress, I only have two ribs left and they are easier than the previous I have been working on the two last days. It will be nice to get back the normal circulation in the arms after digging into aluminum holes for a few days.

Started to rivet the outer bottom skin on the right wing.
I started with the lap joint and worked my way towards the wingtip. It went really slow as for each rivet the bucking bar had to be put in position by feel.

I did this by making sure the bar was centered over the hole, then I let the rivet push the bucking bar, cover the rivet with magic tape and shoot the rivet.

In addition my forearm is just about the right size to enter the lightening holes for access. I guess it is good I haven't been in a gym for years.....

For the rivets at the main spar, I used a 3/4 plywood piece to position the bucking bar.


 
Mar 23, 2018     Finishing Stall warning inspection cover - (1.50 hours)       Category: Wings
In order to get the holes to match up one can use a hole finder, measure (like I did for the tunnel cover) or embrace the excuse to spend $35 on a Transfer screw set on Amazon.
I am a sucker for tools so I went for the latter. The set have all sizes and each size comes with 6 stubs that when inserted pokes out to make dents in whatever you push towards them.

That little, very precise mark was further enhanced by using a center punch. I then drilled a #40 hole, reamed to #30 and finished up with #27. In the process I remembered I have a macro camera app on my phone and made some close ups, because I can....
I did deburr the #40 because I didn't want the cover plate to make scratches during trial fitting. Visually, the deburred hole looks horrible, but it feels smooth by touch. I might need a new sharper deburring tool.

Last step was to dimple for #6 screws and trim to allow for paint build-up.

I am very happy with the results, the old one looked horrible. I simply couldn't live with that every person that crawls under my plane, using a magnifying glass would be able to see it...

The season for mud dabblers infestation is starting in Texas. I want to seal up the wings to avoid them building nest in there. I mean, who wants lumps of mud in their wings ?

I was looking for the cover plate and it's MIA. I never liked the fit anyways, so I decided to make a new one. My strategy is to make a tight fit, then match drill, then trim the edges to allow for later paint application.

I was only able to get the tight fit done tonight as I have to get up at 5 am tomorrow. Yes, I have a day job.

Some RVs have developed cracks in the aileron bracket area and Van's issued the SB 16-03-28 and a kit to perform repair if needed. It looks like most builders install the kit as it is a PITA to do after the skin is riveted on. Especially if you have followed normal rivet orientation principles by having the manufactured heads on the inside (thinnest material).

So that is what I started today.

Removal of the bracket went great with no sign of wear on the material. I am really good at drilling out rivets, it is easy when the material is thick.

The added angles interfere with the bottom skin riveting/bucking. But trimming at 45 deg is OK:

I couldn't find any bushing that fit the antenna cable and the holes I made in the wing ribs. I ended up getting some grommets from McMaster and simply punched them out for the antenna cable to fit. These will also be used for the pitot and AOA nylon tubing.

Cut the elevator pushrod to length according to drawings and laid out the hole pattern for the threaded rod end. This is easily done by using a piece of tape around the circumference. Take it off and marked the number of desired holes and then put it back on the tube. I drilled using #40 first and used the step reamer to make them all #30.

Before drilling the hinge I want to make sure everything is positioned correctly. I went a head and dimpled the skin. I clecoed it on the wing together with the outboard skin. I cut down the hinge to length and set the hinge up for drilling again. The fit was much better this time, I think when things get riveted it will tighten things up.

I figured out I had to find a better way to keep things in position while drilling.
I match-drilled a few of the holes in the skin and flap brace first. The I used oops rivets to hold the brace and skin in position. The smaller heads on the oops rivet does not interfere too much with the hinge. I positioned the flap/hinge again, aligning and trailing edge and assured the 1/4 distance with some AN bolts.
I could now drill half of the holes in the hinge with #41. I disassembled, deburred and could now use clecoes in the newly drilled holes. I then drilled the remaining holes, previously occupied with oops rivets with #41.
I went over all the holes with #40 reamer. Drilling is now done.

I never actually got to drill the right flap hinge or finish the flap brace. It's a bit tight in the garage so I flipped the wing cradle around to get better access to the right wings.
I started by rigging the aileron according to the building manual. The aileron is then used as a guide for the flap. Aligning the trailing edges and assuring 1/4 inch clearance between them sets the position of the flap.
Having said that, I was not happy with how the top surfaces align. I am not sure what is going on. Everything determining this alignment is pre-drilled. Maybe the hinge is offset somehow.

Had a marathon riveting day. To rivet on the bottom skin, I clamped a piece of wood to hold the skin in place while I peeled it slightly to allow for bucking access. Worked my way from the root to the end of the skin. I total ecstasy I took the vinyl of and gave it a wipe with MEK to remove the vinyl residue. Hmmm shiny wings.....

With the help from Rich, we riveted the inboard upper skin on the right wing. We started the outboard, but hit some snags with the fit.

I discovered there were too much flex in the wing stand. Decided to call it a day until I can stabilize the stand to make sure there is not twist in the wing.

Started with riveting the 6 remaining rivets on the right leading edge. Did a final rivet inspection before mounting it on the main spar. Was not happy with the with and decided to realign the wing stand.
Had to take it off the spar in any case to cut out the hole for the landing lights. There is a template, but I think I measured it 6 times before actually starting the cutting.
Just for fun I riveted one leading edge rib to the spar. It went OK, but one of them pushed the flange a little. I'll sleep on it and decide what to do tomorrow.

Made a new vent line. I didn't like the 45 deg. bends and the scratching from the vent clip.
Made a new with 30 deg. bends and better flaring.

Partially assembled the leading edge in order to figure out the positions of the shims.

Dimpled the leading edge splice plate, skin and ribs. Dimpled the screw holes on the fuel tank.
Repaired the damage (ding) from January 2014 by drilling, dimpling and putting a rivet it. That was what I suggested and Van's confirmed it was a good solution.

Smoothed out the sharp edge on the leading edge ribs and touched up the primer I sanded away in the process.

Drilled the fuel tank baffle to the z-brackets by first assembling the fuel tank, then mounting the z-brackets on the main spar. The fuel tank was positioned close to the leading edge and straps were used to make all the gaps between the top skin and leading edge as small as possible.

Then I proceeded to drill the tank to the splice plate (with #17 instead of #19) and to the bracket at the root. Next, I removed the leading edge and drilled into the outboard bracket. With the baffle locked into position, I removed the tank skin (leaving the inside and outside ribs) and drilled the baffle to the remaining brackets. The #17 instead of #19 will hopefully avoid cracks in the skin dimples, which by some is believed to be because the dimpling expand the hole a tad too much.

I reassembled the tank and drilled the skin to the ribs and baffle. Before it got too late I deburred the ribs and baffle (on the outside) with a countersink bit (to verify all holes were #40)) and the skin (on the inside).

The procedure was as I did for the left wing, i.e. I deviated from the plan and followed the method many other builders choose in order to get more space for the pull rivet (when riveting to the fuel tank baffle).

After getting all holes drilled, I drilled the nut plates to the z-brackets and countersunk for the nutplate rivets.

Drilled the fuel drain to the skin. Used a slightly different method than for the left side.
Basically a cleco fit snugly into the pre-punched hole. By positioning a cleco into the drain fitting it perfectly centered it related to the hole. A clamp was used to keep it to the skin while match drilling to the skin.

Couldn't find the previous stiffener (opposite the bracket) that I made last year. Luckily I had a spare laying around so I could make another one, match drilled it to the rib from the bracket side.

Adjusted the capacitive sender plates and riveted the nutplate on both. They are of course using my special improved one-piece manufactured spacers.

Deburred the leading edge replacement rib. Went ahead and prepared the parts for assembly by:

1. Drawing a 0.5 inch line on the splice plate and a center line on the undrilled rib flanges. These two lines are where I want the holes to end up.

2. Mount the rib and the splice plate into the leading edge.

3. Positioned the rib so that the line could be seen from the holes in the spar.

4. Used duct tape to keep it in position

5. Drilled from the spar side into the rib, clecoed and re-checked alignment

6. After checking the alignment, I put a steel blade between the plate and the rib to stop the drill bit to reach the rib. Drilled the plate when the drill bit hit the steel blade I stopped drilling and aligned the rib (line on flange) and clamped in place.

7. Drilled the rib through the splice plate.

8. Repeated the procedure for all the holes, while checking continuously checking alignment

Drilled the leading edge to the spar and all but the last rib.

As all holes are now match drilled, I countersunk all the skin and leading edge rivet locations on the main spar.
Dimpled the rear spar and cleaned them up according to the building manual. Instead of doing by eye per Van's suggestion, I used the same microcage depth setting as for the main spar. It ended up pretty good, some were already deep enough.

The weather was not on my side have to wait with covering up the raw aluminum.

Had a look at the rib to spar holes in the leading edge rib and decided to scrap it. It's only $30 for a replacement part, but worth a million in the satisfaction of not going under the tolerance for edge distance.

I clecoed on the top skin and market a line on the inside of the skin for fitting the wing walk doubler.

Made more jigs for riveting and tested their positioning on the spar without the leading edge. Got assistance from Carol and started riveting the leading edge to the spar (3 ribs). Not pleased with the results and started squeezing the skin to the spar instead.

The jigs was not a good idea, they simply do not work.

Re-aligned the main spar. Strapped down the fuel tank, now the fit is perfect. Proceeded to drill the tank to the joint strip, then the most inboard tank rib to the baffle and z-bracket. Removed the leading edge and drilled the outboard tank rib to the baffle and z-bracket. Unclecoed the tank skin from the baffle and the two drilled ribs, leaving baffle and the two ribs clecoed to the spar. Drilled the remaining z-brackets to the baffle. All holes lined up according to plan, with enough space for the tools (pull rivet etc.). Finished off the week-end by deburring and dimpling the tank joint strip for #6 screw. Next up is to drill for nutplates.

Match drilled the z-brackets to the spar. It went very well until I countersunk for the nutplates. As the edge of the brackets are narrow, it become difficult to get the support for the microstep cage. I ended up with a few slanted and deep countersinks, in addition I was not too pleased with the edge distance and decided to redo the parts. I will do better measurement for center an use the drill press for the countersinking next time. I did succeed with the nutplates on the spar, a rather tricky rivet job, used back riveting set and a bucking bar as the distance from the beefy spar parts didn't allow for the flush rivet set. As a grand finale I primed the spar countersinks (for the skins) and the various parts for the stall warner (mini rib, device bracket and the inspection door).

Riveted the rear spar left stiffer plates. A light touch with a vixen file, then the deburr edging tool, then normal sandpaper (220 and 600 grit) seems to do an OK job as the scothbrite wheel can't get into the nook and crannies anyways. I'll plan to do a couple every evening
